04 V6 3.4L. Failed emissions. Replaced EGR valve & gasket, MAP sensor, IAT sensor, alternator, Upstream and Downstream O2 Sensors, idler tension pulley, idle control, purge solenoid, hard vacuum lines, pvc valve, pvc tubing and STILL getting P0401 after car performs EGR readiness test. Runs great. No stall, no surge, fuel trims close to 0 except if idling long time then runs higher positive of 15-20 whereas they were all super negative I.e. -10. Cannot get evap test readiness at all over last 2 months despite running drive cycle for it multiple times. Have cleaned EGR valve, tubing multiple times with carb cleaner and a brush. Any thoughts? No more hard starts either after replacing alternator and idler pulley. I’m over $1000 parts only as doing own labor and I’m about to pull all my hair out as is my husband.

It sounds like you've been very thorough, but with code P0401 (EGR flow insufficient) still showing up, there might be a blockage in the EGR passageways, not just the valve itself. The carbon buildup in the intake manifold or exhaust gas passage leading to the EGR can restrict flow, triggering the code. Cleaning the EGR valve and visible tubing may not clear these deeper passages. It is also worth checking for proper power and ground at the valve to ensure it is actually opening and closing.
