A failed heater blend door or actuator can cause the temperature control for the HVAC system to stop working. A clicking sound from the dash area would commonly indicate an actuator fault. If the heater gets stuck on the hottest setting, the heater blend door may be broken requiring replacement of the heater box to repair the issue.
If a squeaking noise is heard while turning the steering wheel, the outer tie rod ends may be worn and should be replaced.

The spark plugs may become dislodged from the cylinder heads. A loud popping noise can be heard and a subsequent misfire experienced. The threads on the spark plug ports in the cylinder head(s) can become stripped or missing when the spark plug is dislodged. The threads in cylinder heads may be replaced using “Lock-N-Stitch” aluminum inserts. Our technicians tell us thread replacement is performed when the vehicle is out of base warranty. Vehicles under base warranty receive a new cylinder head.
If the rear brakes wear out abnormally fast, this can be caused by defective rear brake pads. The rear wheels may also appear to become excessively dusty. They should be replaced with revised brake pads, and all wheel drive (AWD) vehicles should replace front brake pads as well.
The composite (plastic) intake manifold may crack near the thermostat housing and cause a coolant leak. Ford released an updated manifold that was reinforced to prevent a recurrence. No recall was issued for this problem but Ford did extend the warranty to seven years on some models from the date of purchase.
Engine oil may leak externally from the cylinder head gasket. The gaskets were contaminated with metal debris from the factory – between the block and gasket and/or the head and gasket. To correct, the head gasket must be replaced and the mating surfaces on the cylinder head and block need to be inspected for chips or damage. In some cases the cylinder head will not be repairable and will need replacement.
The front end may make a rattle noise over bumps. There may be handling issues, and play in the front wheels on inspection. If there is up and down movement on the front wheels while the lower control arms are being supported, inspect the upper and lower ball joints for excessive play. These are prone to failure from moisture entry and lack of lubrication. The ball joints should be replaced as needed.
One or more of the door locks may become inoperative due to resistance in the circuit. In some cases, replacement of all actuators will be required to correct this issue.
A severe lack of power may develop because the hose from the turbocharger to the intake manifold can come loose, resulting in loss of boost pressure to the engine.
Valve seats (components in the cylinder head that help seal the valve) can fall out. When this happens, it causes rough running and creates noise. Replacement of the cylinder head is commonly required to fix this problem.
